How to Prevent Stockouts: A Guide to Low-Stock Alerts and Automated Reordering

A stockout is never inconvenient at a convenient time. It's the last box of gloves in a clinic mid-shift, the last ream of paper before a print run, the last replacement part on a job site an hour from the nearest supplier. The item itself is rarely expensive. What actually costs money is whatever stopped because it wasn't there.

Here's how to actually get ahead of it, rather than discovering it the way most organisations do: by running out.

Step 1: Set a Real Reorder Threshold, Not a Guess

Every consumable or batch-tracked item needs a number: the quantity at which "we should reorder" kicks in, set high enough that there's genuinely enough lead time to receive more before hitting zero. A threshold set too low defeats the entire point. You'll still run out while the order is in transit. A threshold set too high just means holding more stock (and more cash tied up) than necessary. This number should reflect how long your actual reorder process takes, not a round number picked at random.

Step 2: Actually Get Notified the Moment It's Crossed

A threshold is useless if nobody sees it get crossed until someone happens to check the shelf. The alert needs to reach the people who can act on it (automatically, the moment stock dips to or below the threshold) not sit in a report waiting to be opened.

Step 3: Don't Let the Alert Become Noise

Here's a subtler failure mode: if an item stays below threshold for weeks (which happens. Nobody restocks instantly), and every single event that touches its quantity re-triggers the same alert, people learn to ignore it. The alert should fire once, at the actual moment of crossing from adequate to low. Not repeatedly while it's already known to be low. Get this wrong and you've built the "boy who cried wolf" into your own inventory system.

Step 4: The Real Fix Isn't the Alert. It's What Happens Next

An alert that tells a human "you should probably reorder this" still depends on that human actually doing it, promptly, correctly, at the right vendor and the right price. That's still a manual step with room to fall through the cracks on a busy day.

The more robust version skips the reminder entirely and takes the first real action itself: the moment stock crosses its threshold, a purchase order gets drafted automatically. To the vendor that item was actually bought from, at the price it was actually bought for last time, in the same quantity as the last order. Nobody has to remember the vendor's name, look up the last price paid, or even remember to act at all. The draft is just sitting there, ready to be sent.

Step 5: Make the Automation Visible, Not Invisible

An automatically generated purchase order still needs a human to glance at it, confirm it looks right, and send it. Automation shouldn't mean things happen silently with no record.
